Im not expert here but I believe they are way stronger than a chain driven case. The disadvantage is that the gear could be lower. But like I said, there are lower gears avaialble from the aftermarket.
If you want bulletproof - thats what you want.

And yes they are probably the strongest t-case made. Nut they only have a 1.97:1 ratio. You can get one off a 1st gen cummins.

I think somthing musta been wrong with your t-case With all of the 2nd gens out there pulling and doing 4wd boosted launches . Im not saying there the strongest but you would think it would take more than 500hp and a hill to break it.

You can't use the NP241C, it has a different input shaft that won't mate up with the 29 spline output on your trans. Same reason you can't (easily) bolt up an NP205... Those are even more difficult. You have to get the case machined to allow for the MUCH larger input shaft (23 spline to 29 spline), and the bigger bearing thats required.
It can be done, but you're gonna drop $2k between parts, machining, and labor... drop $500-800 off that if you do it yourself.

yeah, in a much lighter rig with less torque, your truck probably out wieghes that jeep by at least 3k lbs and has a **** ton more torque, the 205 would handle it, but like stated above, youll have some mating issues plus, if you still want the part time 4x4, id go with the 271 that and less work to put it in.

What you did seems to be pretty common. There was a guy locally selling 3 HD cases that were busted all to hell. I've seen 4 or 5 in person. Sometimes a part fails prematurely, one was from the chain breaking. Just my thoughts, but if you were to go with another 241HD case, you'd probably have to supply yours for the core charge; which I'm guessing could be from $3-500. Might as well go with the 271. I'll dig up some pics to show a side-by-side difference. I've seen quite a few for sale with (I believe) a 23-spline input. The difference is night and day, though. Very beefy those 271s are.
If you ARE in the market for another 241HD case, a guy in Evanston, WY is selling a 94 2500 5-sp. (minus the transmission) for $1800. He took the tranny, but everything else is there. I think his ad said something about parting it out. I'll see if I can find it, if you're interested.
