Whats wrong with cutting the muffler off? It sounds wicked, isn't overly loud at ALL, and sounds way better than any muffler will.
Go to tdiclub they'll steer you in the right direction. I'd just get a custom exhaust, starting with a custom downpipe, and go back. I have a 3", but you have to be careful of boost creep. I use a sbr mbc to keep boost creep in check.

I'm interested as well.. I have an 06 and if I can get a little more MPG or HP/TQ, i'd be happy... plus I like the sound of an uncorked tubby. I've read that the newer TDIs are hard to mod.
Boost Creep for lack of a better definition (I've had quite a few tonite) is when the turbo overboosts past the wastegate's ability to bleed off excess pressure and leads to defueling by the ECU. If you have an aftermarket exhaust or are running straight pipe, this can be a concern. I can't speak to the VW side, but have owned several modded turbo cars/trucks, and a boost fooler or fueling computer tends to help control the higher boost levels. Hope this helps.

Overfueling is where you have too much fuel and all you do is keep pushing that compressor wheel faster and faster. I've controlled overfueling by using a boost valve on my TDI. Works EXCELLENT.
2006's aren't that bad to modify; brand-new TDI's are a bit hard.. .considering there aren't many things out for them yet. A diesels a diesels a diesel. Easier fueling/breathing, more mpg/power. Sticks, exhaust, intake, tunes, fmic's, fatter charge piping etc, are all things that help build power. Check out tdiclub if you really wanna get serious with your TDI.
