Default Fabricating the transfercase shifter handle

So the only only other thing that was out of place was the transfer case shift handle. It just so happened that the 4R70W case had a cast in bracket that was in the exact same location as the old handle position. So I used those bosses on the sides to create a new pivot point for the handle and now it looks 100% stock from inside the Bronco. Im not sure if I explained that well so hopefully these pics fill in the gaps

Here is the handle in the proper position for the transfercase linkage. In this position it puts the handle a couple inches too far back in the bronco.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_2344_zps96e53dea.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_2344_zps96e53dea.jpg" border="0" alt=" photo IMG_2344_zps96e53dea.jpg"/></a>

I cut the handle leaving enough of the bracket to add heim joint linkage to it
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_2348_zps2c1c4c7e.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_2348_zps2c1c4c7e.jpg" border="0" alt=" photo IMG_2348_zps2c1c4c7e.jpg"/></a>

Here you can see the new pivot point that uses the bosses in the transmission case. I figure since this isnt used all the time that two pipes fit into each other with some grease for rust prevention and lubrication would be sufficient. So far so good.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_2347_zps2866a9df.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_2347_zps2866a9df.jpg" border="0" alt=" photo IMG_2347_zps2866a9df.jpg"/></a>

And here it is all mocked up with the heim joint linkage. Whats cool about this is I actually made it shorter throw than stock. It was never a big problem but 4low really stuck the handle almost into the dash so I figured shortening the throw would give it a little extra space up front.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_2448_zps2d6bf062.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_2448_zps2d6bf062.jpg" border="0" alt=" photo IMG_2448_zps2d6bf062.jpg"/></a>

I've been driving with this for a while now and used 4x4 a couple weekends and it really works well.

One of the things that I wanted to do just for piece of mind was rebuild my turbo. I did some serious internet searching and found a rebuild kit on ebay. So I bought it and went for it. It really wasn't too difficult and was pretty straight forward for the most part.

Once I started looking though I found that my housing flange was pretty much trash so I went to a local place I heard about and picked up a new one. I wish I knew at the time about the smaller housings that were available for my turbo but too late now.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_2741_zpsa164d650.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_2741_zpsa164d650.jpg" border="0" alt=" photo IMG_2741_zpsa164d650.jpg"/></a>

<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_2739_zps984f1445.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_2739_zps984f1445.jpg" border="0" alt=" photo IMG_2739_zps984f1445.jpg"/></a>

The first step was to take the hot and cold side housings off. The cold side uses a v-band clamp and the hot side just unbolts. I marked everything before I took it apart but it really didnt matter since I was putting the turbo in a different location and on a different angle than stock
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3301_zps8512b981.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3301_zps8512b981.jpg" border="0" alt=" photo IMG_3301_zps8512b981.jpg"/></a>

The shaft had to be disconnected next. What i've been told is this is whats important to mark. These are supposedly balanced so I marked it just in case.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3303_zpsb351c46e.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3303_zpsb351c46e.jpg" border="0" alt=" photo IMG_3303_zpsb351c46e.jpg"/></a>

<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3304_zps9741ec27.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3304_zps9741ec27.jpg" border="0" alt=" photo IMG_3304_zps9741ec27.jpg"/></a>

Once the nut was off I gently tapped the shaft loose.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3303_zpsb351c46e.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3303_zpsb351c46e.jpg" border="0" alt=" photo IMG_3303_zpsb351c46e.jpg"/></a>

The cold side impeller came off and then the rest of the housing came apart
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3306_zps0487aa32.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3306_zps0487aa32.jpg" border="0" alt=" photo IMG_3306_zps0487aa32.jpg"/></a>

The back side of this housing was bolted together with four bolts
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3307_zps97636c2a.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3307_zps97636c2a.jpg" border="0" alt=" photo IMG_3307_zps97636c2a.jpg"/></a>

Once the housing is out this spacer and seal is exposed. It needs to be removed for cleaning and replacement
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3308_zpsda425ea5.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3308_zpsda425ea5.jpg" border="0" alt=" photo IMG_3308_zpsda425ea5.jpg"/></a>

The shaft is connected to the hot side impeller. That needs to be pulled out, cleaned and inspected for wear
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3311_zpsf965a9c4.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3311_zpsf965a9c4.jpg" border="0" alt=" photo IMG_3311_zpsf965a9c4.jpg"/></a>

<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3312_zps79bb13b8.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3312_zps79bb13b8.jpg" border="0" alt=" photo IMG_3312_zps79bb13b8.jpg"/></a>

This plate unbolts exposing the bushings that the shaft rides on. The rebuild kit came with replacements
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3313_zpscdd635e1.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3313_zpscdd635e1.jpg" border="0" alt=" photo IMG_3313_zpscdd635e1.jpg"/></a>
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3315_zps9a0a47d6.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3315_zps9a0a47d6.jpg" border="0" alt=" photo IMG_3315_zps9a0a47d6.jpg"/></a>

There’s also a c-clip that holds the inner bushing that needs to be removed. My c-clip pliers were too big so I found a pair of tweezers that worked great

On the hot side there’s another c-clip and bushing that needed replacing
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3318_zps4f27826e.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3318_zps4f27826e.jpg" border="0" alt=" photo IMG_3318_zps4f27826e.jpg"/></a>

Once everything is apart I cleaned and scrubbed and cleaned some more. Then put everything back together the same way it came out. I used a little heavy oil to reassemble

I used lock tight on the bolts that hold the retaining plate on

The rebuild kit also came with new seals so I of course put those on.

And here it is all done. I've been driving with it for a while now and gone on a couple trips towing the canned ham with no issues so I'd say I did an OK job.

Default 4BT Bronco Exhaust

With the turbo done and engine and trans in I had to figure out the exhaust. My original plan was to run the exhaust on the inside of the frame rails but the 4R70W trans was just too tight so I ran it on the outside. The other big issue was the distance from the firewall to the turbo flange. There wasnt enough room for a normal radius 3" 90 degree tube. So I found this from a place in Europe. Its a tight radius 3" 90 degree tube that they make in two halves and then weld together. It just barely gave me enough room but I got it to fit.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3664_zps0b0c57af.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3664_zps0b0c57af.jpg" border="0" alt=" photo IMG_3664_zps0b0c57af.jpg"/></a>

I had an issue keeping the flange from warping when I welded it so this was my attempt at forcing it to cool straight. Emphasis on Attempt!
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3662_zps380b35b4.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3662_zps380b35b4.jpg" border="0" alt=" photo IMG_3662_zps380b35b4.jpg"/></a>

I bought these other stainless tubes from a place called allpurposepipes.com. They were really cheap and polished so they looked nice for a little while.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3658_zps67d03c11.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3658_zps67d03c11.jpg" border="0" alt=" photo IMG_3658_zps67d03c11.jpg"/></a>

I had to cut out my inner fender well to clear the pipe. Once I got it all fitted I boxed in the fender to cover a lot of it back up
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3669_zps917efff1.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3669_zps917efff1.jpg" border="0" alt=" photo IMG_3669_zps917efff1.jpg"/></a>

Eventually I ended up with this for my downpipe. The flex joint is for softening the 4BT vibrations and I actually think it helps pretty well. Its also stainless
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3671_zps963850ba.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3671_zps963850ba.jpg" border="0" alt=" photo IMG_3671_zps963850ba.jpg"/></a>

The next step was to figure out the muffler and tail pipe. I used the biggest quietest muffler magnaflow made for diesels. It barely fit under the passenger seat but barely is all i needed.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3675_zps2b2a83d1.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3675_zps2b2a83d1.jpg" border="0" alt=" photo IMG_3675_zps2b2a83d1.jpg"/></a>

And heres where the pipe comes out. I jacked the rear tire up to see how it moved when going up and it actually went towards the rear. This allowed me to run the tail pipe really high and close to the quarter panel for more rock protection.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3674_zps3b4b814d.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3674_zps3b4b814d.jpg" border="0" alt=" photo IMG_3674_zps3b4b814d.jpg"/></a>

So some time before the swap I had turned my battery to fit perpendicular to the core support. This allowed me essentially create a cold air intake for the efi on the stroker motor. So with the diesel I wanted to do the same thing but I needed a much larger battery. I found the factory battery for an early 6bt dodge truck and figured that should work well. Of course living in So Cal means I rarely see temps under 60 so the battery really doesnt work that hard but never the less I wanted the biggest single battery I could get. Unfortunately the bigger battery didnt fit where the old one was so I had to make a new mount and cut into my fender well quite a bit.

Heres the horrible weld job i did on the inner fender

Heres the tray I made
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3944_zps6dc80a89.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3944_zps6dc80a89.jpg" border="0" alt=" photo IMG_3944_zps6dc80a89.jpg"/></a>

I added these tabs so I could use a J style stud for holding it down
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3946_zps3cafc8df.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3946_zps3cafc8df.jpg" border="0" alt=" photo IMG_3946_zps3cafc8df.jpg"/></a>

I also flushed the bolt heads so the battery could sit down on top of them
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3947_zps56c90642.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3947_zps56c90642.jpg" border="0" alt=" photo IMG_3947_zps56c90642.jpg"/></a>

And heres the battery sitting in the tray
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_3948_zpsb25142fb.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_3948_zpsb25142fb.jpg" border="0" alt=" photo IMG_3948_zpsb25142fb.jpg"/></a>

As you can see the new intake and air cleaner fit nicely in there with the battery turned. Its not totally sealed off from the engine compartment but the core support has some large holes right there and also the inner fender doesnt attach to the core support at the bottom so theres a large opening below the air cleaner too.

So one of the last things i had to do before getting it running was get and install and transmission controller. I ended up going with a PCS controller from performance automatic. I mounted the control box on my drivers side kickpanel just inside the roll cage. I figured the bar would keep my foot from kicking it. I gotta say that I've had my fair share of efi electronics problems and I was really hesitant about running this electronic transmission but honestly its the best thing ive done to my Bronco. I had my local transmission shop get me set up the way they thought it was safe and then I got to dial it in. And it works awesome. Every shift is the same firmness and everytime it shifts it acts exactly the way it did before regardless of weather or how the engine is running which is really nice.

When I openned the box I was a little shocked by all the wiring that it cam with but I quickly figured out that its designed to work in other applications that have digital gauges and more electronics that it could feed. I ended up using the bare minimum. he challenge I ran into was the throttle position sensot. I had to also buy a carburetor tps adpter cable to make it all work. Of course I had to make a custom bracket for the cable but that was pretty easy.
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_6426_zpsmfnfab42.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_6426_zpsmfnfab42.jpg" border="0" alt=" photo IMG_6426_zpsmfnfab42.jpg"/></a>

I ended up loopping the cable towards the front and securing on the radiator support and then the tps sensor mounted under the driverside fender
<a href="http://s8.photobucket.com/user/biggsyj1/media/4BT%20in%20a%201971%20Bronco/IMG_6425_zpsdenmyfkk.jpg.html" target="_blank"><img src="http://i8.photobucket.com/albums/a59/biggsyj1/4BT%20in%20a%201971%20Bronco/IMG_6425_zpsdenmyfkk.jpg" border="0" alt=" photo IMG_6425_zpsdenmyfkk.jpg"/></a>

I had a little trouble with it backing out and changing my tps reading so I marked it and tied it with a tie strap to make sure it stayed put on the radiator support
