The "Coal Burner" Bronco
 
So I've been trolling all the diesel sites and thought i'd post some of my build on here. This is my '71 Bronco and with a 4BT and 4R70W transmission. It took me about 4 months to complete and suprisingly it fits really well in the little Bronco

how it all started
 
So this is my daily driver and it had a 347 stroker motor. It ran really well but the mileage sucked and the fuel injection never worked quite right so i got the great idea for a 4BT. Funny thing is, is that I remember going to the Knott's Berry Farm Ford show a few years ago and seeing a 4BT bronco and thinking "why would anyone do that". Anyways I got the itch and here we are. Even if I never got the 4BT in it forced me to think about the brakes and the lack of vacuum. I decided to put a hydroboost set up in before the engine and wow what a difference.

With the brakes worked out and tested I felt a little better that there woud be one less thing to worry about once I took the plunge. So out came the motor. I checked the angle it was set in so I could match up the new driveline with it. Of course I have no idea if this is consistent with what a cummins should be at or a 4R70W transmission but I figured if I just replaced the trans or just the motor this is the angle it would be at so I went with it.

With the engine out it looked like a lot of stuff I had to deal with but after a few days of looking everything over it got a little easier to visualize what needed to happen. But with all that said I ended up dropping the 4BT in and out many times to get it all figured out.

Thanks! I tried to do a good job but Im by no means a professional fabricator so im pretty happy how it turned out.

So heres the engine all cleaned up. I bought it from a guy back east and it came out of a bread truck. It had a ebuilders tag on it so i called them and gave them the number and they were able to give me all the specs and what they had done to it and when. It only had 3 years on it since the rebuild so that made me feel pretty good about it.

Figured while it was out I would change out the gaskets. I wish i had replaced the killer dowel pin but I didnt know enough at the time. Oh well hopefully it wont haunt me in the future

Before I got to the paint and all the gaskets I checked the compression to make sure the engine was ok. It had a rebuilders sticker from 2010 so I thought I might be OK but there was no way I was going through all this work before knowing what kind of shape the engine was in. A quick unbolting of the fuel lines at the injectors and removal of the injectors and i was ready to hook the compression tester up.

Sometimes a borrowed tool can be your best friend. This was my buddies and I think he got it at harbor frieght for a good price. Probably not a tool that a professional would want to use everyday but for a once and a while test it worked great

so with the engine in good shape I felt more comfortable in taking the plunge so it was time to cut the frame and figure out how this thing was gonna fit. I had to torch off the stock motor mount towers before I could even drop the engine in so i did that first.

I dropped the engine in and quickly realized that the starter was gonna be a problem. So i hooked up the adapter plate and marked the frame where it hit. I cut a small hole first so i could get the engine in approx where i wanted it and to see if that was gonna work.

Cutting the bronco frame to fit the 4BT
 
So the biggest hurdle for me was making the commitment to actually do this and torching off the engine mount towers was the turning point. So here they go :)

With the towers out I tried setting the engine in with the adapter and quickly realized that I was gonna have to cut a lot of the frame away for the starter.

Cutting the Bronco front cross member
 
So with the frame cut I thought I would be able to get the engine in all the way but I wanted it lower so I cut the front cross member. Instead of just cutting off and replacing the whole thing, which probably would have been easier I decided to modify it to make it work. It was made with a top and bottom and then boxed and welded so I cut a section of the top half off then trimmed the lower part down. Then I set the top section back on. That allowed me to maintain the stock holes for the steering stabilizer shock.

Also while I was gone I got my new Ron Francis Wiring Harness! I've been pretty cranky about my rats nest underneath the dash and Im pretty excited to get it fixed. I did a lot of research and Im hoping that because the harness isnt pre taped and bundled to where you only get to put it where they've decided it should go, that I will be able to really tuck the wires up nice and clean. Even more important though is that I will be able to tap directly into the fuse panel instead of splicing into the harness somewhere which created my whole rats nest in the first place. Hopefully one of these days soon I can get on it.

So continuing on here's what I did for the engine mounts. I used a bunch of stuff I got from the scrap metal section so it was a little cheaper.

So every day since I've been back from Moab I've been sick. I think my body was pissed for going back to this smog filled, concrete, over taxed, jungle called so cal. Oh wait lets not forget gun hating! I think I may be allergic to liberals. Is that possible?

Hopefully I can get to installing the Ron Francis harness soon. I think i have this cold handled so maybe this weekend I can add some current tech to this older stuff.

Continuing on here's what I did for the transmission mounts

I used square tube to set the angle for the mounts and to tie the two together. I figured since the front mounts were flat and square it would be a good idea to set the rear mounts at an angle to help center the engine and transmission.

I made heavier duty brackets on each end where the mounts and transfer case would bolt to.

Modifying the Oil Pans
 
With the engine and trans in place I mocked up my front driveshaft and realized that things were not gonna work the way they were so I made some modifications to the engine pan and the trans pan. Since I have a metal break I just put a 90 degree bend in both replacement pieces and that allowed me to trace the contour of the pan perfectly.

My buddy Dave tig welded them up for me once I got them all trimmed and fitted. When it came to welding something that could leak there was no way I was gonna try it. Best to leave that to the real fabricators :)

I essentially did the same thing to the trans pan. Apparently the fumes from galvanized steel can make you sick if you weld on it so I had to clean it pretty far back from the weld point.

As you can see Dave did an awesome job with the tranny pan too. and there were no leaks for either pan so we got it done on the first try

Fabricating the transfercase shifter handle
 
So the only only other thing that was out of place was the transfer case shift handle. It just so happened that the 4R70W case had a cast in bracket that was in the exact same location as the old handle position. So I used those bosses on the sides to create a new pivot point for the handle and now it looks 100% stock from inside the Bronco. Im not sure if I explained that well so hopefully these pics fill in the gaps

Here is the handle in the proper position for the transfercase linkage. In this position it puts the handle a couple inches too far back in the bronco.

Here you can see the new pivot point that uses the bosses in the transmission case. I figure since this isnt used all the time that two pipes fit into each other with some grease for rust prevention and lubrication would be sufficient. So far so good.

One of the things that I wanted to do just for piece of mind was rebuild my turbo. I did some serious internet searching and found a rebuild kit on ebay. So I bought it and went for it. It really wasn't too difficult and was pretty straight forward for the most part.

Once I started looking though I found that my housing flange was pretty much trash so I went to a local place I heard about and picked up a new one. I wish I knew at the time about the smaller housings that were available for my turbo but too late now.

The first step was to take the hot and cold side housings off. The cold side uses a v-band clamp and the hot side just unbolts. I marked everything before I took it apart but it really didnt matter since I was putting the turbo in a different location and on a different angle than stock

4BT Bronco Exhaust
 
With the turbo done and engine and trans in I had to figure out the exhaust. My original plan was to run the exhaust on the inside of the frame rails but the 4R70W trans was just too tight so I ran it on the outside. The other big issue was the distance from the firewall to the turbo flange. There wasnt enough room for a normal radius 3" 90 degree tube. So I found this from a place in Europe. Its a tight radius 3" 90 degree tube that they make in two halves and then weld together. It just barely gave me enough room but I got it to fit.

Eventually I ended up with this for my downpipe. The flex joint is for softening the 4BT vibrations and I actually think it helps pretty well. Its also stainless

The next step was to figure out the muffler and tail pipe. I used the biggest quietest muffler magnaflow made for diesels. It barely fit under the passenger seat but barely is all i needed.

And heres where the pipe comes out. I jacked the rear tire up to see how it moved when going up and it actually went towards the rear. This allowed me to run the tail pipe really high and close to the quarter panel for more rock protection.

So some time before the swap I had turned my battery to fit perpendicular to the core support. This allowed me essentially create a cold air intake for the efi on the stroker motor. So with the diesel I wanted to do the same thing but I needed a much larger battery. I found the factory battery for an early 6bt dodge truck and figured that should work well. Of course living in So Cal means I rarely see temps under 60 so the battery really doesnt work that hard but never the less I wanted the biggest single battery I could get. Unfortunately the bigger battery didnt fit where the old one was so I had to make a new mount and cut into my fender well quite a bit.

I added these tabs so I could use a J style stud for holding it down

I also flushed the bolt heads so the battery could sit down on top of them

As you can see the new intake and air cleaner fit nicely in there with the battery turned. Its not totally sealed off from the engine compartment but the core support has some large holes right there and also the inner fender doesnt attach to the core support at the bottom so theres a large opening below the air cleaner too.

So one of the last things i had to do before getting it running was get and install and transmission controller. I ended up going with a PCS controller from performance automatic. I mounted the control box on my drivers side kickpanel just inside the roll cage. I figured the bar would keep my foot from kicking it. I gotta say that I've had my fair share of efi electronics problems and I was really hesitant about running this electronic transmission but honestly its the best thing ive done to my Bronco. I had my local transmission shop get me set up the way they thought it was safe and then I got to dial it in. And it works awesome. Every shift is the same firmness and everytime it shifts it acts exactly the way it did before regardless of weather or how the engine is running which is really nice.

When I openned the box I was a little shocked by all the wiring that it cam with but I quickly figured out that its designed to work in other applications that have digital gauges and more electronics that it could feed. I ended up using the bare minimum. he challenge I ran into was the throttle position sensot. I had to also buy a carburetor tps adpter cable to make it all work. Of course I had to make a custom bracket for the cable but that was pretty easy.

I ended up loopping the cable towards the front and securing on the radiator support and then the tps sensor mounted under the driverside fender

I had a little trouble with it backing out and changing my tps reading so I marked it and tied it with a tie strap to make sure it stayed put on the radiator support
